The first Hawkeye render for the 8x4 ft. poster is my favorite. Like how you kept the comic book feel with the exaggerated muscles showing through the subtle fabric wrinkles. Looks like a Jim Lee drawing jumping off the page.

Check out my post from a few days ago.
Once the piece is seperated into parts (see above), I ride the ZProject brush like a rented mule. Just go back and forth between the two surfaces (shoulder and torso for example) until they are flush. You can then leave the surfaces as is or add a key on one side (which will create a socket on the other after you ZProject).

I know you used Luxo’s technique, but if you have time it’d be very helpful to know the exact rendering process you took, it’s a truly wonderful effect and one this humble and new Zbrush user could really benefit from.
