I have 8 gig & i find zbrush unusably sluggish when its using 2.5 gig. I understand its not 64 bit but is this really normal? surely it has a gig to go before its start choking & become unstable.
compact memory is set to 4096 & maxpoly is 25mil
how much scratch disk do you have available?
