Creating Stickers for complex models

So I am trying to use zbrush for custom collectibles, and i want to create sticker decals for complex curvy surfaces. The idea is that i can paint on the mesh inside zbrush take the texture data into photoshop and print 100% accurate stickers that will follow the complex curvature of the mesh. The problem is that i am getting a lot of distortion and when i take it into photoshop some of the measurements aren’t correct.

Um, I’ve never done what you’re attempting, so this is all speculative for me. UVs dont flatten into physically correct proportions…some areas may distort in order to flatten and fit into a 2d space. It is possible there’s a better tool for this than Zbrush–its UV tools are geared toward accessibility and minimal user effort, not fine control.

I would try creating the “stickers” as separate meshes with the mesh extract operation set to minimal or zero thickness. Unwrap and flatten each separately, which should minimize that type of distortion and provide more accurate results in flattened form.
